Reimagining Server Rack Packaging
In the data center industry, efficiency and sustainability are essential, not optional. Hyperscalers in particular face the ongoing challenge of enabling the rapid deployment of critical infrastructure while eliminating supply chain hiccups, minimizing environmental impact, and reducing costs. So, when a leading hyperscaler customer sought a better way to package and transport their ORV2 (Open Compute Project) server rack, TransPak’s engineering team saw an opportunity to rethink the standard approach.
Led by Dan Sowell, VP of Global Engineering, TransPak set out to design a packaging system that would minimize waste, optimize for reusability and refurbishment, and reduce shipping costs, all while simplifying handling across the supply chain. The result was a crateless, closed-loop packaging solution built specifically for the needs of modern hyperscalers.
Engineering a Closed-Loop Solution
TransPak’s improved ORV2 design centers on an efficient, reusable, modular system where materials can be reused, recycled, or refurbished instead of being discarded. Prototyping, testing, and optimizations allowed the team to achieve meaningful improvements across sustainability, efficiency, and supply chain performance. Key results include:
- Weight reduction: from 234kg to 60.78kg — lower CO₂ emissions in transit, easier handling, and fewer risks during movement.
- Storage reduction: from 3.37M³ to 0.41M³ — a dramatically smaller footprint, saving space and warehousing costs during downtime.
- Recycled content increase: from 16.24% to 62.10% — achieved by incorporating more recyclable features and minimizing overall material required.
- Fully modular design — enabling easier assembly and scalability across deployments.
- Extended lifecycle: from 10 uses to 40+ — thanks to compatibility with TransPak’s refurbishment program and durable construction.
- Faster handling: packing/unpacking time reduced from 18 minutes to 9 minutes — minimizing downtime and ensuring faster turnaround in the supply chain.
Together, these improvements represent TransPak’s mission of providing engineered packaging as a tool for customers to drive operational and environmental gains.
